2004 DRZ400 Used Motor & really tough shifter! Help!

Recommended Posts

Hey guys I recently purchased an engine from craigslist and installed it!

The engine runs and there are no leaks after alterations.

Now for the first ride today I found it really strenuous because the shifter changes gears but is extremely hard to move up & down. I find this very problematic and am not sure what to do...

Please if anyone has any ideas I would be very excited to fix it

This is not a common problem so no common solution.  Is the lever binding on the case?  Maybe the shift shaft is bent? Could be the shift drum is all rusted up inside the the motor???. Assuming it is not a simple external problem, start by removing the right motor case and the clutch assembly.  That will expose all the shifting indexing mechanism and allow the shift shaft to be removed (plus snap ring on the left).  Now you can figure out if the binding is inside the motor, the shift shaft or the indexing mechanism.  You can rotate the shift drum directly to get a feel for it.
