  4. Hey all, after a busy summer of school and work I've finally carved out some time to replace my busted countershaft. After reviewing several threads about the kickstart addition, I decided this would be my chance to have a kickstart/easy button combo bike. Luckily enough I found a '95 XR600R basket case with a blown head but very useable bottom end with all the kicker bits I need! Pulled out the engine last night and now I need a little bit of sagely advice from the wise folks here at TT: First, I need a gasket set for the rebuild, will Winderosa/Mooseracing be okay, or should I only put in OEM gaskets? Also, I'll be splitting both cases this week to get all the parts out and begin putting them in the L, but is there anything specifically I should be looking out for when inspecting the donor parts? Any tips on splitting the cases in general? Finally, I know there's been a handful of people who have done this mod, and I know everything fits into place in the L bottom end nicely, but has anyone had any strange issues? This bike will be carrying myself and some gear to Baja this winter for ~3 weeks and it needs to be dead reliable, or at least as reliable as it was last year in baja. Thanks to everyone on the boards who has helped me out thus far, the kickstart add on threads are very helpful! I should say, this is my first complete tear down so any advice/tips are very welcome!     Dreaded Countershaft Wear

    This is the second change, I noticed some wear when I changed the last sprocket but it wasn't that dramatic. That was around 11k miles and I put a JT 15t sprocket on. The stock sprocket from the PO was still on. I'm just baffled that so much damage can come from one aftermarket sprocket. For the record, I relube and clean my chain after every dirt ride and maybe once a week when commuting. On the way home from work last night my CDI burned out too, seems like everything is happening at once Ordering parts now and going to begin the tear down once school is out of session for me in a few weeks.

    Do you know roughly how many miles you put on the XR that summer with the sprocket welded on? Also, I will likely do the kickstart conversion while I have the engine on the bench, there seems to be no shortage of XRR bottom end parts on eBay.

    Well, I guess it's probably best to do the countershaft swap then. I'm interested in putting the countershaft that would allow a kick starter maybe later on down the road, which years XR600R can I use?

    Not very happy. Countershaft splines are TOAST. 94 XR650L with 14k miles. Don't know how I didn't catch this with last sprocket change but these things are done for. Engine is in otherwise really good condition so I'm hesitant to tear down engine to put new countershaft in. Was planning on eventually doing the kick start conversion, so I was going to get an XR600R countershaft, but I'd really like to do a full overhaul (new piston, rings, bore over, etc) when I have the engine on the bench. So here's my question: If I take this to a competent welder, how many miles could I expect out of a tack welded on sprocket? Would JB weld/threadlocker red work any better? Can anyone tell me why my splines wore all the way down to a sharp point at only one end? XRR sprocket is on it now, hoping that'll hold up for at least a thousand or two more miles. Not trying to take the easy way out necessarily; this is my daily driver at the moment and I also have a few long distance trips planned.

    It is a 1994. I have been using ultra grey as a gasket, maybe that's the problem. Ran it all day today with no problems, just had to make sure and park on a hill

    Alright, so now I'm just plain pulling my hair out. Trickle charged battery to full. Took battery in for testing, it shows voltage at load and is in good shape says guys at shop. Go home. Took apart starter cover, pulled out gears, reassembled washers in positions illustrated above. Put cover on, but did not screw on. Engine fires right up. Tighten bolts down. Nothing. Back bolts off, slight turning, but not enough to start. Disassemble again, check for proper gear and washer placement. Turns but no start. Put cover on. Nothing. Bolts down. No turn at all, back bolts off and it will turn again. What is the hell is going on?!!

    Alright, so I reassembled the gears and put everything back together and still not wanting to start. Going to try and jump it to see if it's the battery. Does anyone have a picture of how the starter gears are supposed to be assembled? Couldn't find a pic anywhere. Thanks.

    XR650l Electrical Issue - STUMPED!

    So I got back from a week long trip, the XR sat at home while I was away. Come back to fire er up and take the pig out for a spin on this lovely day. Dead battery. Hmmm, I'll just throw it on the charger, no biggie. Charges for 30 minutes, nothing. Okay, well I'll just bump start it and ride it for a couple hours then it should be good, right? Nope. Okay, terminals are good, wires look fine, lights are working and bike runs just fine after being bump started. Thinking that I installed the starter gear wrong(just took this apart to replace a leaking gasket), I took the gears out and reinstalled them. To clarify, these are the gears that connect from the starter spindle thingy coming out of the starter, to the gear that starts the engine, right on top of the stator cover. Put them all back together, and with the starter cover off, push the electric start and boom! engine starts up just fine. Oil goes everywhere since it's open but I am glad it's deciding to start again. Put the cover back on, screw everything down, and NOW IT WON'T START! What?! Can someone explain to me what is going on? I am an electrical/wiring idiot and need any and all help ya have; bump starting isn't a deal breaker but it's getting old Thanks!
  15. Hey all! Following advice from fellow riders on and offline, I went ahead and bought and installed a dynojet kit as well as Uni Air Filter and IMS smog blockoff kit on my '94 XR650L. Riding it around town (sea level) bike ran awesome and had a notable increase in throttle response with no more obnoxious popping on decel. I took it up a couple passes in nearby mtns the following day for a camping trip. At around ~3000ft, I noticed a weird jump at about 3/4 throttle, in any gear. Feels like the bike is running out of gas. It'll pull through, but just feels like it's going to die. At the top of the pass, and riding through the mtns at ~5000ft, it's much more pronounced. Bike would run at around 65 in 5th no problem, but then after that it would just feel flat. In addition, when filling up, I found that on clear gas, I was only getting 36mpg. Second fill up was closer to 32mpg. Bike was slightly weighted down with camping gear, but usually I was pulling in ~45mpg no problem with stock jetting. Is this drop in mpg normal? Taking a long trip in a couple weeks out to Yosemite from Western Oregon and I'm hoping to get the best mileage possible. Mods were as follows: 160 main jet (from Dynojet kit) Stock pilot jet Dynojet needle on 3rd position Replaced spring Stock airbox (snorkle still in, going to remove tonight) Uni Air filter Stock exhaust (PO took baffle out, definitely makes the bike run leaner)
