Well, after spending a few hours trying different combination's from this link: http://www.thumpertalk.com/forum/showthread.php?t=239791
I finally found a set up that works perfectly. I ended up having to turn the AP adjustment screw out 2 turns and safety wiring the linkage.
Thanks for the suggestions and comments.
I know this has been discussed many times before but I'm having a hard time trying to figure out an issue with hesitation when opening the throttle coming off corners. I've made the following changes to the carb, and the jetting is perfect except for the hesitation problem. Any suggestions appreciated.

SJ 42
LJ 50
JD Red needle 3rd clip
Fuel screw 2 turns out
O-ring on AP linkage
Quick shot 2 AP cover
Air box screen removed
Jardine exhaust
Try a set of EBC GFA405HH pads (Parts Unlimited part# 1721-0643). I have a 05 525SMR with a berringer radial mount caliper and braking rotor. With the stock pads I was getting brake fade after 3 laps. There's no brake fade at all with the EBC's.
Replace the brake fluid with Motul RBF600 as well.

My FMF pipe had a smaller inlet/header opening than the stock pipe. I took a dremel to it for about an hour and opened it up. Sounds good and make good power.

The card that came with my BBR 120 kit says:
ring end gap .012"-.015"
valve clearance intake .002" exhaust .003"
piston to head clearance .040"

Sorry to jack this thread, but I have a question related to the BBR120 kit. I've had a 120 kit for about a year and it works pretty good using a CHM pipe and a 200x carb. I'm thinking of replacing the piston with a Wiseco 58mm 12.5:1 high compression piston. Do you think that this piston will fit the BBR jug OK or would I have a piston to wall clearance problem. Thanks in advance. Steve

Jeff, Have you tried HD springs yet? My bikes clutch slipped a little after installing the 120 kit. Put some HD springs in and works perfect. Here's a link to a Takegawa 5 disc setup: http://www.takegawa.co.jp/takeeng/parts/model/CRF100F/crf100f-2.htm
I made my own. I'll sell it for $40. It should be as strong if not stronger than the BBR brace. You should be able to mount the stock skid plate too.
